The conventional fabrication process for energy storage device electrodes is a multi-step procedure and involves the synthesis of active electrode material, addition of materials such as conductive carbon and binders, coating the slurry on to a current collector, thermal treatment of the final composite under vacuum, and finally assembling and testing the electrode in a cell for evaluation of electrochemical properties. Since each of the steps is an individual process in its own capacity, the overall effort is a time intensive and expensive procedure. To address this challenge, a plasma assisted in-situ synthesis and deposition technology which offers a high speed, cost effective and scalable “platform” approach to the synthesis of supercapacitor components, battery components, and novel Li ion cell architectures has been developed at the Additive Manufacturing Process Laboratory of the University of Michigan. Inexpensive chemicals are utilized to obtain the active films directly on the current collectors, thereby eliminating the need for a polymer binder, the necessity for handling and heat treating nanopowders, and the need for the off-site powder manufacturing facilities found in the industry today. This manufacturing process yields products that exhibit high energy and power density at high temperatures and which can be conformally applied to fit any form factor.
